How to design a flex PCB board: bend radius, stackups, and DFM

What is a flex PCB board?
A flex PCB board is a polyimide-based printed circuit that can bend to fit 3D enclosures while maintaining electrical interconnects.
Common flex stackups and thickness
Single‑sided: RA or ED copper (12–35 µm) on 12.5–50 µm polyimide, coverlay (12.5–25 µm PI + 12.5–38 µm adhesive). Double‑sided adds a second copper layer with PI core 25–50 µm. Multilayer flex uses PI dielectric films and adhesive or adhesiveless constructions; total thickness often 0.08–0.20 mm before stiffeners.
How tight can I bend a flex PCB?
For static installs: minimum bend radius ≥ 6× total flex thickness for 1–2 layers, and ≥ 12× for multilayer. For dynamic flexing (high cycle counts): target ≥ 100× thickness with rolled‑annealed copper and keep copper away from the outer bend surface per IPC‑2223.
Routing rules in bend areas
Route traces to cross the bend at 90°, avoid running them along the fold. Keep vias and pads out of bend zones. Use teardrops and generous fillets at pad and coverlay openings. For planes in bends, use a hatched ground to lower stiffness instead of a solid pour. Keep copper at least 1.0 mm away from the flex outline in bends to reduce edge cracking.
Materials: RA vs ED copper, coverlay, and adhesives
RA copper yields higher flex life and lower surface roughness; use it for dynamic applications. ED copper is acceptable for static installs and can be more economical. Coverlay (PI + adhesive) protects copper and defines solder windows; typical coverlay PI 12.5–25 µm with acrylic or epoxy adhesive 12.5–38 µm. Adhesiveless laminates reduce total thickness and strain, improving bend reliability.
Vias, pads, and mechanical anchors
Avoid vias in bend sections; if unavoidable, increase annular ring (≥ 0.25 mm) and keep them on the neutral axis with local stiffening. Use IPT (interposer) pads or anchor slots for strain relief at connectors. Add fillets to inside corners on copper and coverlay to remove stress risers.
Impedance control on flex – 50 Ω and 90–100 Ω
Polyimide has Dk ≈ 3.2–3.4 (1 GHz). On a two‑layer flex with 25–50 µm PI dielectric and 18 µm copper, 50 Ω microstrip widths often fall around 0.15–0.30 mm depending on coverlay/air stackup; 90–100 Ω differential pairs commonly use 0.10–0.20 mm traces with 0.10–0.25 mm spacing. Use an IPC‑2141 calculator or a 2D field solver, and model the coverlay adhesive as it raises effective Dk and lowers impedance.
Stiffeners, ZIF fingers, and finishes
Use FR‑4 stiffeners (0.2–1.0 mm) under SMT areas and connectors for coplanarity and pick‑and‑place support; polyimide stiffeners (50–125 µm) where thin local support is enough; stainless steel (50–100 µm) for high wear or very thin yet rigid regions. ZIF connectors typically require hard gold on fingers (Ni + electrolytic Au ≈ 0.5–1.0 µm) with a 20°–30° bevel and controlled finger thickness.
Thermal and assembly notes
Polyimide service range is wide (≈ −40 to +125 °C typical); check adhesive Tg—acrylics can soften above ~105–130 °C. During reflow, support the flex with carriers; avoid heavy solid copper in bend regions to limit CTE‑driven warpage. Define coverlay and paste windows with adequate relief (e.g., +0.25 mm oversize) to account for registration.
Which IPC standards apply to flex PCBs?
Use IPC‑2223 for design of flexible circuits and IPC‑6013 for qualification/performance. Acceptance is often to IPC Class 2 for general electronics and Class 3 for high‑reliability; specify which class on the fab drawing.
What to include in your flex fab files?
- Gerbers or ODB++ with clear layer naming (copper, coverlay, stiffeners)
- Stackup table (PI thickness, copper weight, adhesive types/thickness)
- Bend areas and radii marked, and any no‑via zones
- Stiffener drawings with thickness, material, and adhesive callouts
- Surface finishes (ENIG, hard gold on ZIF, selective plating)
- Controlled impedance targets, test coupon requirement, and Class 2/3
